Adding I/O to an existing PLC without changing the program
When new signals can bypass the PLC, when its program has to change, and which Ethernet I/O, fieldbus I/O and gateways fit each case.
How RS-485 and Ethernet I/O differ in cabling, scan time and addressing, how to combine them with gateways, and which ICP DAS series fit.

Most remote I/O projects start with the same decision: put the modules on an RS-485 bus and poll them with Modbus RTU, or connect them to Ethernet and use Modbus TCP. This article compares Modbus RTU vs Modbus TCP from the installer's point of view: cabling, topology, scan time and addressing, and how to combine both with a gateway. It ends with the ICP DAS series that fit each option.
Both variants use the same data model: coils and discrete inputs for bits, input and holding registers for 16-bit values. A register map works the same way on either network; only the transport changes.
Modbus RTU runs on a serial line, normally two-wire RS-485. One master polls the slaves one at a time, and each slave has a unit address on the bus. Modbus TCP carries the same requests over TCP/IP, normally on port 502. Each device has its own IP address and can usually answer more than one client, for example a PLC and a SCADA server.
| Topic | Modbus RTU on RS-485 | Modbus TCP on Ethernet |
|---|---|---|
| Cabling | Shielded twisted pair plus signal ground, run as a line | Cat 5 or better, star from a switch or daisy-chain through modules |
| Distance | Up to 1200 m per segment without repeaters | 100 m per copper segment between active ports |
| Devices | 32 unit loads per segment without repeaters, unit addresses 1 to 247 | Limited by the IP address plan and switch ports |
| Addressing | Unit address in each module; same baud rate and data format on the whole bus | IP address per module; the unit ID matters mainly behind gateways |
| Masters | One master per bus | Several clients at the same time |
| Speed | 1200 to 115200 bps on M-7000 and tM modules, polled one by one | 10/100 Mbit/s, modules can be polled in parallel |
| Power | Separate supply wiring | Separate supply, or PoE on PET models |
RS-485 is a bus. Run the cable from module to module with short stubs, terminate both ends with 120 ohm and keep a common signal reference. At moderate baud rates a segment covers 1200 m, which suits long runs through a plant with a few signals at each location. Beyond 32 unit loads or 1200 m, add a repeater such as the I-7510, an isolated RS-485 repeater with automatic direction control.
Ethernet is normally a star with one switch port per module. The ET-7200 and ET-2200 series have a built-in two-port switch, so modules can be daisy-chained along a machine like an RS-485 bus. Both list a LAN bypass function, which on ICP DAS devices keeps the rest of the chain communicating if one unit loses power. PET versions can be powered from an IEEE 802.3af PoE switch.
Polled serial buses are often slower than expected. Take 20 analog modules, each read with one request for 8 holding registers:
Module response time and retries come on top. For temperatures, levels and energy values the slower figure is usually fine. For fast digital signals Ethernet removes the bottleneck, since the transfer time at 100 Mbit/s is negligible and modules can be polled in parallel. Synchronised I/O at millisecond cycle times is a job for EtherCAT.
Many plants have working RS-485 buses and a newer Ethernet network for SCADA. A Modbus TCP to RTU gateway connects the two without replacing the serial modules. The TCP client sends requests to the gateway's IP address, and the unit ID in each request selects the serial slave.
A gateway passes requests through, so the serial bus still sets the response time. A concentrator decouples the two sides, which helps when several SCADA clients read one bus.

The PET-7017-10 is a PoE-powered Ethernet analog input module for engineers who need voltage or current measurement on a networked I/O node. Its inputs can be set as 10 differential or 20 single-ended channels in software, and each channel can be given its own range, so one module can serve mixed sensor types on the same network. Each channel offers a choice of voltage ranges from ±150 mV to ±10 V and current ranges of ±20 mA, 0 ~ 20 mA and 4 ~ 20 mA, selected with jumpers. Resolution is 16-bit, and the module has two sampling modes: normal mode at 10 Hz total and fast mode at 50 Hz total. Open wire detection is available for 4 ~ 20 mA inputs, and differential channels are rated for 240 Vrms overvoltage protection.Configuration and monitoring are handled through a built-in web server with Web HMI, and the module supports Modbus TCP and Modbus UDP. Access is controlled by ID, password and IP filter. The unit is powered either from PoE (IEEE 802.3af, Class 1) or from a +12 ~ +48 VDC terminal block, and it mounts on a DIN rail.ApplicationsBuilding automationFactory automationMachine automationRemote maintenanceRemote diagnosisTesting equipment
The DGW-521 CR is a DIN-rail gateway that lets a host PC, PAC or TouchPAD control DALI lighting devices over serial or USB. It accepts Modbus RTU and DCON from RS-232, RS-485 or USB and translates them to DALI, so existing serial-based control software can address a DALI lighting network without a separate DALI controller.A built-in DALI power supply (16 VDC ±5%, maximum 250 mA) can be switched on or off, which suits installations where the DALI bus is already powered elsewhere. The ID code can be set over the RS-485 interface, which simplifies commissioning. DALI isolation is rated at 1500 VDC.The gateway is intended for DALI lighting systems covering small areas. DALI signal cables must not exceed 300 m. The unit carries CE, UKCA, FCC, RoHS and WEEE marks. The USB driver is listed for Windows XP and Windows 7 only.ApplicationsLighting control for small DALI installationsHost PC, PAC or TouchPAD access to DALI devicesSerial-to-DALI integration in building automation
DN-AIH-08 is a termination board for HART analog input modules. It measures the analogue signal on each of its 8 channels and can also supply isolated loop power to field devices, so it accommodates both active and passive loop wiring. The board includes short-circuit protection on the isolated power output. If the circuit is shorted or the current becomes too high, the loop current is limited. Removable fuses protect loop devices from high inrush current, and each fuse has a physical indicator that shows when it has blown.Suited to HART analog input installations where field devices need to be wired in either active or passive loop configuration.Mounts on DIN-rail or wall, with dimensions of 135 x 214.6 x 25.5 mm.ApplicationsConnecting HART analogue field devices to HART analog input modulesLoop-powered field instrumentation requiring isolated passive loop powerIndustrial installations requiring protected analogue loop wiring
DN-AII-08 CR is a termination board for current analog input modules. It connects field signals to the input channels and also measures the analog current, so it fits systems where the input is a current loop. The board supplies isolated loop power to field devices and supports both active and passive loop wiring on its 8 channels. The isolated supply is short-circuit protected: the loop current is limited when the circuit is shorted or the current becomes excessive. Removable fuses protect loop devices from high inrush current, and each fuse shows a physical indicator when it has blown. The board measures 135 x 214.6 x 25.5 mm and mounts on a DIN rail or on a wall. It is rated for an operating temperature of -25 ~ 75 °C and 5 ~ 95% RH, non-condensing.ApplicationsCurrent-loop field device wiring with active or passive loops
